Every custom apparel conversation starts the same way. Send us your logo. It ends with a decision nobody explained up front: embroidery, screen print, or DTF. Most brands treat that choice like a style preference. It isn't. The fabric, the order size, and the placement already made the decision before anyone opened a file.
Get it backwards and the mistake doesn't show up on the sample. It shows up on unit forty, after the fabric has been through a wash cycle or the reorder has landed at a quantity the original method can't support.
The fabric decides more than the artist does.
Embroidery needs something to bite into. Put a dense stitch count on a lightweight performance knit and the needle holes pucker the fabric permanently, no matter how clean the digitizing is.
Screen print needs a flat, stable surface and a fabric that can take heat. Plastisol ink sits on top of the fiber and can crack on a four-way stretch fabric after enough wash cycles. Water-based ink solves that at the cost of print vibrancy.
DTF sits in between. It transfers onto almost anything, stretches with the garment, and skips the setup screens entirely. That flexibility is also why it gets defaulted to when nobody has thought the decision through. Versatile is not the same as correct.
Order size changes the math, not just the price.
Screen print has a fixed cost that doesn't move: one screen per color, burned before a single unit runs. On a 500-unit order across two colors, that cost disappears into the per-unit price. On a 30-unit tournament run, it doesn't.
Embroidery's fixed cost is digitizing, a one-time file conversion that a reorder amortizes across years, not one. That's why a club's crest, digitized once, gets cheaper every season it runs again.
DTF has close to no minimum. That makes it the right call for a prize table with eight different logos and twelve units each, and the wrong call for a 1,000-unit staff order where per-unit cost actually matters.
None of these numbers are secret. They just don't get modeled until after a quote comes back higher than expected.
Placement is structural, not decorative.
A logo on a flat chest panel is a different problem than a logo on a curved collar, a cuff, or a seam. Embroidery handles a cuff. Screen print does not, not without the fabric puckering under the platen.
Fine detail is the other placement trap. A logo with thin serifs or a gradient reads fine at three inches on a screen. Stitched at that size, the thread count fills in and the detail disappears into a blob. The fix isn't a better digitizer. It's simplifying the mark before it ever gets to production, or choosing print instead.
What actually goes wrong.
A brand picks embroidery because it reads as premium, then puts it on a lightweight sun shirt that puckers on delivery.
A brand picks screen print for a four-color gradient logo that was never going to separate cleanly, and gets a flat, muddy version back.
A brand picks DTF for a hat, where curved crown placement and heat-press access make it the hardest method on the list, not the easiest.
Each of these reads as a production failure. Every one of them was a decision made in the wrong order: art first, method second, fabric and quantity never.
The order that actually works.
Fabric first. Quantity second. Placement third. The decoration method is what's left once those three are fixed, not what gets picked before them.
A logo isn't finished when the artwork is approved. It's finished when it survives the fabric, the order size, and twenty wash cycles, and still looks like what was on the mood board.
